Indeed, I think (with the help from some others) that the problem is Sabot/Bullet related. I actually had the bullet fall out of the end of the barel. I think the diameter of the two together are allowing enough pressure to allow the gun to go BANG.....
I'm goign to buy NEW bullets/sabots to see what happens....

wait wait wait !!! When did the bullet fall out of the end of the barrel - when you were playing around with it near the muzzle or after the load was seated??? It's not uncommon for powder to settle or a long bumpy car ride to move the load a bit to where you want to make sure it's seated again before you hunt but the bullet should never fall out How hard is it to load? Does the bullet/sabot push down the barrel real easy or do you almost have to hit the ramrod with a hammer?

Fell out after it was seated. Sabot stayed, bullet fell out.
Super EASY to load, sabot and bullet ALMOST fall down the barrell....

What bullet / sabot is that by the way???
If you are looking for a good bullet / sabot you might want to try a hornady xtp. Those can be down right ignorant to load in every rifle I've tried. And they shoot pretty good. Iron sights will get about 4 inches at 100 for me.
I will also highly recommend the Harvester sabor tooth which is a full 50 caliber bullet. Midway has those. I am having some penetration issues with the 270gr where 1/2 the time they aren't exiting the second shoulder and weight retention is 50% or less. But I've shot 4 deer with them and none has ever taken more than 1 step. I'd try the 300 or 350gr

SABOT... A woden shoe used by both the french and Dutch peoples. Usually carved from a single block of wood. I don't know why he's sticking a shoe in his gun either??? Maybe this is some ethnic thing???
Smoke less powder must be som anti cancer thing? It must be hard to get it to burn if you need 209 primers to get it to go off.

I've done some research and figured out i had a bad set of sabots. the bad sabots are ~.002 thin. (bad- 0.5035 good- 0.5055) With the presures and temps that the SMOKELESS M/L has this is HUGE..... In a black powder gun you probley won't notice it, but the smokless does.
I've thrown away the bad stuff and I'll go on from there..

From what I understand those Savages are pretty specific as far as what you can and can't use powder, bullet, and sabot wise.
